Making a 1" hole (part I)
There is a 1" hole needed in the ribs. Unfortunately step bits only go up to 7/8" and YES, you need the extra 1/8" because there's a 7/8" tube that will go through that hole. The solution is to drill out the hole with the 7/8" step bit and then make a routing form with a 1" hole and simply route the hole out the extra 1/8." Seems easy enough right?

Let's just say that there's a bit of advice here too. When making your 1" hole form. DO NOT drill all the way through with a paddle bit. Drill a guide hole of any size. Drill half way through with the paddle bit. Flip the work over and drill the rest of the way. Evil things happen if you try to go all the way through. Oh yeah. CLAMP YOUR WORK DOWN! We learned the hard way :(

Chris "Hmmm, how am I going to clamp this thing?"
Second try we got it right!
Now off to drill the aluminum and route the 1" hole.
