Cut Rib Stiffners
Did you know that two Bearhawks require 494 rib stiffners? That's a LOT of little one inch parts. Thankfully Tom Jakel is an EAA member, nice guy and part owner of Jakel Pumbing, Heating and Electrical. Even more thankfully, he has a sheet metal sheer :)

I put all of the stiffners into a spreadsheet and did some calculations to figure out the most optimum cuts based on a 32 in wide shear. It worked great until I forgot it was 32 inches wide about 3/4 of the way through my calculations and started assuming I could shear a 44 inch wide piece of aluminum. Oh well. We winged it from there. As a result there's some clean up to do and I'm short on some .032 "attach angles." More on that in a later post.

For those attempting this at home, cut the 1" strips and then turn them sideways and do about 6 at a time of whatever length you're cutting. See pictures below. It worked great. Had I not screwed up my optimization and planned my cuts better all the stiffners could have easily been cut in about 30 minutes. As usual... it takes me longer.
Tom Jakel setting the shear length for the next set of stiffners.
Happily shearing six stiffners at a time from 1" strips.
My planned stiffner cuts from the scrap pieces of aluminum I had. Notice steps 11, 12 and 13 assume cuts beyond the 32 inch width of the shear. Ooops.
